A chocolate brand weighed twenty pieces from one tray and got a 2.4 g spread on a 12 g target. Gift sets looked uneven. Amazon reviews called the pack "short." They blamed temper. The tray was the problem: silicone mold cavity weight variance from a hand-pour layout that starved the far row.

What Weight Variance Looks Like on Brand Runs
Buyers mix three failures under one complaint:
- Edge light, center heavy - pour path or tray flex; not "bad chocolate"
- Same cavity always light - that pocket is shallow, flashed, or blocked by a lip
- Whole tray drifts day to day - temper / mix solids, not tooling - fix process first

Four Causes We See First
- Pour path - one corner dump into a dense grid; far cavities finish last and short
- Cavity spacing / wall mm - thin shared walls flex and steal volume from neighbors
- Shore A too soft for tray size - sheet oil-cans under the depositor or hand ladle
- CAD depth mismatch - one SKU revised deeper; neighbors left at old Z

Layout and Pour Path
For hand pour and small depositors, design the tray for how you actually fill:
- Leave a clear pour lane or start row so material reaches the far edge before it skins
- Keep cavity-to-cavity spacing honest - crowding looks cheap on a render and fights fill on the bench
- Match cavity depth mm across the SKU; mixed depths on one tray create permanent gram bands
- Draft 1-3 degrees where height allows so operators do not over-pack soft walls to "force full"

Shore A and Tray Flex
A soft tray can feel great on demold and still lose grams:
- Wide flat chocolate / baking trays: bias Shore A ~32-42 so the sheet stays flat under ladle weight
- Deep soft confection with undercuts: Shore A 20-30 may still be right - then fix layout, not hardness alone
- One soft compound for every tray size: large sheets sag; corner cavities short-fill first

Targets You Can Put in the RFQ
Put numbers on the PO so QC has a pass/fail:
- Target piece weight (g) and allowed band (example: 12.0 g +/- 0.4 g)
- Weigh plan: n pieces from edge + center on first article
- Cast material and temper / cure notes so we do not approve on a lighter sample formula
- Whether you hand pour, use a funnel, or a small depositor

Is +/- 0.5 g realistic on a 12 g chocolate piece?
Often yes on a disciplined hand pour with matched cavity depths. Tighter bands need depositor control and a tray that does not flex.
Can you fix variance by "just pouring more"?
Overfill makes flash and sticky demold. Fix layout or Shore first.
Does more cavities always mean worse grams?
Not if spacing and pour path are honest. Crowding a 40-cavity sheet for a hand ladle usually fails.
Will a new Shore A on the same CAD fix weight?
Sometimes for flex-driven short fill. Depth mismatches need a CAD revision and a new prototype.
